Roommates and I are going to the fan expo in August, and since my gf is going as Darth Traya and her roommate as Darth Nihilus, I've taken to try to make a passable Darth Sion costume to complete the Sith Triumvirate
http://img.photobucket.com/albums/v296/fantastix/sion.jpg
I think I found a combination of materials which will give me the texture I want. Any opinions on possible mixtures. It has to be the following:
Light color (can be mixed with paint if not)
Will crack when it dries.
Opaque
Will not shrink excessivly; oh man wood glue and paint failed this test.
Will stick to my skin.
What I have so far is a 75/25 mixture of carpenter's glue and water with a thick mixture of plaster of paris.

I've upped the mixture to 95% glue. Any less and the plaster cracks too easily and WONT COME OFF.
With an undercoat of red, I should be able to get exactly the look I want.

Have you considered trying latex instead of shop adhesives?

I've tried acrylics and some other materials. I'm on a bit of a time and money budget too.
The plaster/glue mixture actually works quite well. I'll post pics when I have a more completed test.

I did another test run today with an coat of paint under the plaster for colour. It seems to have worked fairly well. I also have the beginnings of the costume done. It's suprisingly hard to get a standard design done, as there are substantial differences between different pictures.

I'm using the actual cutscenes from the game as my primary source.
What I have left to do:
Sew the glove up, its really rough now.
Cover the laces of the boots.
The belt pads need to be colored and finished.
The belt fabric needs to be trimmed and hemmed.
There are bindings around the boots and glove which need to be made.
Hair removal (ya...)

Wow, I can't even imagine the amount of aggrevation you went through! Did you give up on ever going back as Sion, or do you feel that you'll have better luck next time?

I'm looking into a latex alternative. But I'm not sure if I want to spend any more money on it. A lot of the in costume events I have are for young children, and I don't think the Sion costume would be appropriate.

Ouch. Sometimes the failures dampen our spirits to the point of giving up the battle. Sometimes they stiffen our resolve. I hope yours was the later. Perhaps you could have checked with a makeup expert about a better method of creating the skin effects you wanted without trashing the hotel lavatory. There are several websites online that could have pointed you in a better direction. In any case it was an earnest attempt and applause for the effort. Better luck with future projects.

Sorry your con experience was so rough..What a shame!
That's why for my trip to San Francisco, I'm making lists of everything I need, to refer to as I pack, and being quite fastidious in that regard.
And the experience with the backpack is why my friends and I all carry our own bags. That way if somebody loses something, only they suffer. They don't lose everyone else's stuff as well.

Latex is good, it has lots of the realism with minimal the fuss. I was thinking, since October is a month away, if you aren't able to dress as Sion in front of young children, you could always throw a Star Wars Halloween party and dress up as him then
