Vapes I suggest you get 1" outside diameter polycarbonate tubing with a 3/4" inside diameter. That stuff rocks for LED blades (by that I mean having only one LED which is actually in the hilt). Page 2 of this thread (just a hair over half way down the page) has pics of my Luxeon LED saber blade using that type of polycarbonate tubing. It's very strong and not very whippy.

You could buy a covertec knob/wheel. You can get flat ones or beveled ones (that fit round handles better) and in aluminum or black (assuming the black one I got wasn't painted by the person I bought it from). I know you can get the aluminum beveled ones here

I made this one for fifteen dollars. It's 2 different widths of chrome tubing kind of...held together with washers, with windshield wiper blades for the grips. (They cut on me awfully, going to have to order some rubber ones, or use a glove.)
This one was 20 dollars because I bought myself a little metal-cutting kit, I painted it black and regret doing so, because it looked a lot cooler when it was chrome like this, minus the white washers.
I hope you also take notice of my glorious tablecloth. Nothing enhances lightsabers like sunflowers.

Alright, so I've had some time to play with my new metal working toys and I made a few sabers. I wanted to wait until I had five ready to go but four will have to do (#5 is coming along nicely though). I unfortunately can only take full credit for two of the sabers (ok so full credit for one and 90% of another) and partial credit for one of 'em.
The first saber I completed was mostly done by my saber hilt making mentor Rob Martinelli (the pics before I started working on the saber have already been posted in this thread). I have completed work on the saber. This saber hilt cannot take electronics and can hold up to a 3/4" dia. blade.
Saber 1
The second saber to be finished is one that my friend Jeremiah made when I let him go wild in my garage. Many metal shavings were harmed in the making of this saber. It is his first saber. This hilt cannot take electronics and the emitter hole is about 7/8" wide so one may have to "build up" a blade with duct tape for a secure fit.
The 3rd saber is one I did all on my own as a commission for Robi-Wan, a member of these very boards. Thus making it the first saber that I made completely from scratch. It was based off of one of his designs. It was very hard to make as he did not want any screws holding it together (which required steel epoxy instead) and certain parts had to be powder coated. Also because of the unique emitter design, it had to be made of 3 pieces. The cut-outs on the handle were also a challenge but they came out how I wanted them too (thank goodness). Not counting the two screws or the covertech knob, this saber is comprised of 6 parts. This saber hilt cannot take electronics and can hold up to a 3/4" dia. blade.
The last saber to be completed is a very basic G-Style saber. It took me about 2 hours to make (with breaks). The only part of this saber that I did not do were the grooves and sanding of the inner emitter (Jeremiah beat me to it while I was working on another saber hilt). This hilt can take electronics and can hold up to a 1" dia. blade. Perfect for a Luxeon LED dueling/sparring saber.
