I have two EL light sabers and the best way for me to pack the blades is PVC pipe. Just buy a length of 1/2 inch PVC pipe, long enough for the blade, plus two endcaps that will stay on with just friction. Presto! You have a strong, durable case for your blades. It costs about $3, total. PVC pipe is cheap. You can put a little bubble wrap inside the endcaps to cushion the blade as well.
This is also a good way for you to store the blades in your closet full of costume junk, too.
For transporting the blades, in the PVC cases, I have used 44" canvas duffle bags. Just pack your robes and other soft costume stuff with blades and they're fine. This has worked for me for checked baggage for both US and international flights with no problem.
The canvas duffle bags I have tried have NOT lasted that well for multiple flights, but they are at least inexpensive, about $30.

Think I am going to try one of my father's gun cases. They are padded with a hard-shell on the outside.

Are those EL blades semi-fragile (atleast the lights on the inside)?
I use the LED type sabers that hold a polycarbornite(sp?) blade.

Master Replicas could make some money by renting out sabers by the day.........
Rent it out for a small fee with a credit card deposit, if you don't want to bring it back, the deposit pays for it, hmm....
Once in a while I feel as if I have a good idea.....

They aren't fragile at all. One is a RandomSabers, the other is from Parks, so you can really bang on them with no problem.
I've heard that the LED type sabers are much brighter than the EL wire ones. Are they? The EL blades use 1 9-volt battery, the latest FX saber uses 3 AA batteries.
The latest FX saber (the Obi-Wan Ep III) is much more solid than their earlier ones and it uses LEDs that are brighter than the EL wire, but that fixed blade is still a BIG drawback. I think that the thinner EL-wire type blades look nicer than the fatter FX blades, too. I don't see any reason why the LED blades can't be thinner, but that might make them harder to build.

Both of my LED sabers are bright. I have a modified Master Replica Vader (version from episode V) and it has a 3 watt LED in it and it's very bright. The blue LED one is bright as well but not near as bright. Both of mine have detachable blades which is great, the vader runs off of 4 AAs and the other one runs off of 4 AAAs

Great advise on the rifle case.
There are about ten of us traveling together from VA. We are going to stick our blades in a FedEx tube.

I've been debating on whether or not to bring my blade, but it kind of sounds like a hassle since I will also be bring an RFT costume. I think pwinklespi hit is right on regards to just editing photos after the fact. I think I will probably just do that.

Don't forget that GenCon has a strict weapons policy that includes lightsabers. It's not a big deal, but you'll have to check in with the Weapons Check staff when you get to the center.

I am sending my costume over by FedeX,to me this is a better way as they will professionally and box it for me and wrap my saber hilt with bubble wrap so its not damaged i am sure they would do the same & they will put it in a tube which will protect it a lot better, also with the increased security this might be better as there is the possibility that airport security might take a dim veiw of these being in your luggage,it might cost a couple of quid but its better to be safe than sorry, its just a suggestion

Uilmuteiz wanted to remind everyone of these quidelines as you pack their stuff for the trip.
"I just wanted to drop you a note because I contacted the TSA (Transportation Security Agency) and they responded with a nice list of things you can and cannot bring with you as you fly in the states.
Here's a link to the website: http://www.tsa.gov/travelers/airtravel/prohibited/permitted-prohibited-items.shtm
But I really wanted to say that it is absolutely safe to bring:
1- Toy weapons - if not realistic replicas as checked luggage.
2- Realistic Replicas or Firearms as checked luggage.
I know that it sounds controversial, but it's written black on white on their list, so fans shouldn't worry about taking E-11 Blasters or Lightsabers with them.
Just figured others might like to know that as well.
cheers"
