Me again! sith mask!

Either find one ready made to use as a base and modify it, or be prepared to spend a lot of time. Are you trying to get this done for Halloween? If so, unless you have 24/7 with nothing else to do, I don't see you realistically finishing in time.

If you're building from scratch, there's that sintra stuff people keep mentioning (haven't used it, so don't know how it works), styrene plastic, bondo (don't laugh, it works sometimes), or making a mold and brushing fiberglass (haven't done that one myself either--yet).
For the visor, I'd use a pair of sunglasses as a base, behind the body of the mask. Failing that, a smokey/clear fiberglass heated and molded into the right curve.

Oh, you'll want paints and brushes too.
