How did he even cough? Coughing involves the expulsion of air from the mouth. He had no mouth. What happened to the air he'd be pushing up from his throat?
Why didn't he ever put his hand in front of his 'mouth'?
    It boggles the mind!

You can't see his mouth because it's behind a metal plate.
I love the whole character. He's a wonderful part of ROTS!

He's about as tall as I expected

    Maybe he's just rude?

    I second that :)
I especially love the feel of the scene where he lands on Utapau and exits the ship at the same time as the choir starts singing. It feels a bit like TLOTR, but it's done in a more modest, Star Wars-y kind of way.

Most people saying it's because of the clone wars smashing chest incident.

    Which I understand and buy.

However I went to see it with my brother who hadn't seen the clone wars cartoon and he had no clue wth was going on with the cough.

So the lucky few who saw the short cartoon series would be the only ones to connect the dots.

Personally I figure most people may interprete the cough as simply a means by which to show that greivous isn't just a droid, but more a cyborg.

I didn't know about the Clone War incident. Obviously, it's there to hint at the fact that he is not a droid.
